How it’s calculated

Raceway area. The inside area is π/4 × inside diameter². Inside diameters come from manufacturer data: Wheatland Tube’s published figures for EMT, IMC and rigid metal conduit, and the average inside diameter Spears publishes for Schedule 40 and Schedule 80 PVC, which has the same outside diameter and minimum wall that CANTEX and Prime Conduit publish for their conduit. ¾ in EMT, for example, is 0.824 in inside, or 0.533 sq in.

Wire area. Each wire is π/4 × outside diameter². THHN/THWN-2 diameters are from Cerrowire’s spec sheet, using stranded wire for 14 to 10 AWG. Solid wire in those sizes is a little smaller, so the result errs on the safe side. Bare wire is concentric Class B stranding (ASTM B8): 7 strands for 14 to 2 AWG, 19 for 1 to 4/0 AWG and 37 for 250 to 500 kcmil, which puts 3, 5 or 7 strands across, each strand √(circular mils ÷ strands). A 12 AWG THHN is 0.130 in, or 0.0133 sq in.

Fill limit. NEC Chapter 9, Table 1 allows 53% of the raceway area for one conductor, 31% for two and 40% for more than two. Note 4 allows 60% in a nipple 24 in or shorter, and Note 3 counts grounding and bonding conductors. When every wire is the same type and size, the calculator finds the most that fit and applies Note 7: a count ending in a decimal of 0.8 or more rounds up. Mixed sizes are checked by total area against the limit. The smallest size that passes is the first trade size, ½ to 4 in, that clears the same check.

Jam ratio. With exactly three wires of one size, the calculator divides the raceway inside diameter by the wire’s outside diameter and flags a ratio from 2.8 to 3.2, per Chapter 9, Table 1, Informational Note No. 2.

Check close calls in the code book. Inspectors work from NEC Chapter 9, Tables 4 and 5, and Table 8 for bare wire. The published dimensions used here match those tables closely but not to the last digit, so a result within about 1% of the limit gets a note to check it against the code book and the edition your jurisdiction enforces. Not covered: flexible metal conduit, XHHW and other insulations, aluminum wire, multiconductor cable, ampacity and derating.

Price. Wire to buy for each size is run length × number of wires × (1 + makeup), rounded up to the foot. The 10% makeup default is a starting allowance for loops and terminations, not a code number; set your own. The raceway is the run length × your price per foot for that type and size, and each wire size is its footage × your price per foot. Nothing is priced with numbers you did not enter.

Pricing a whole job? The electrical estimate template has a device takeoff that turns circuits into wire footage by cable type, and a customer-facing estimate grouped by phase.

Frequently asked questions

How many 12 AWG THHN wires fit in ¾ inch EMT?

16 of them. ¾ in EMT has 0.533 sq in inside, and 40% of that is 0.213 sq in. A 12 AWG THHN is 0.130 in across, or 0.0133 sq in, so 16.07 fit and you round down to 16. ½ in EMT takes 9 and 1 in EMT takes 26. When every wire is the same size and the count ends in a decimal of 0.8 or more, Chapter 9, Note 7 lets you round up: 4 AWG THHN in 1½ in EMT works out to 9.88, so 10 are allowed.

How many 12 AWG THHN fit in 1 inch PVC conduit?

25 in 1 in PVC Schedule 40 and 20 in Schedule 80. The two have the same outside diameter, but the thicker Schedule 80 wall leaves 0.688 sq in inside against 0.832 sq in for Schedule 40. At 40% that is room for 25.06 and 20.74 wires, rounded down. 1 in EMT, for comparison, takes 26.

Why is conduit fill limited to 40 percent?

NEC Chapter 9, Table 1 sets the limit by how many conductors share the raceway: 53% for one, 31% for two and 40% for more than two. The table’s own note says the limits assume proper cabling and alignment, with pull lengths and bends within reasonable limits. The free space is what lets wire pull through bends without damaging the insulation. The usual explanation for the low two-wire limit is that two wires side by side are twice a wire’s diameter wide, which binds in a bend sooner than a round bundle. In 1 in EMT, 40% is 0.346 sq in of the 0.864 sq in inside.

What fill is allowed in a short conduit nipple?

60%. Chapter 9, Note 4 lets a nipple no longer than 24 inches, installed between boxes, cabinets and similar enclosures, be filled to 60% of its area, and the ampacity adjustment for more than three current-carrying conductors does not apply to it. A ¾ in EMT nipple takes 24 12 AWG THHN where a full run takes 16. Tick “Nipple, 24 in or shorter” in the calculator to use the 60% limit.

Does the ground wire count toward conduit fill?

Yes. Chapter 9, Note 3 counts equipment grounding and bonding conductors, insulated or bare, at their actual size. Sixteen 12 AWG THHN fill ¾ in EMT to 39.8%. Add a 12 AWG insulated ground and it is 17 conductors at 42.3%, over the limit. Even a bare 12 AWG stranded ground, 0.092 in across, takes it to 41.1%.

What is conductor jamming?

Jamming is three conductors wedging side by side in a bend, which can stop the pull or damage the insulation. Chapter 9, Table 1, Informational Note No. 2 puts the risk at a raceway inside diameter between 2.8 and 3.2 times the conductor’s outside diameter. Three 1/0 THHN in 1¼ in EMT fill only 37.2% and pass, but 1.380 ÷ 0.486 = 2.84, inside that band. In 1½ in EMT the ratio is 3.31 and the fill 27.3%. Four or more conductors can jam too, but the note calls that unlikely.

Are my wire list and prices sent to BuildWorkPro?

The calculator sends nothing: the math runs in your browser, and your prices and your estimate are saved in this browser’s local storage, never on our servers. The raceway and wire list are kept in the page address so you can bookmark or share a result; like any page address, it is recorded by our site analytics if you accept analytics cookies.
